How METFAB combined engineering collaboration, precision fabrication, and mechanical assembly to support a demanding continuous production process.
01 / Project Overview
A custom system for advanced materials.
A leading advanced materials manufacturer partnered with METFAB to fabricate a large-scale roll-to-roll lamination system. The equipment was designed to bond specialized films and engineered materials in a continuous production process, bringing multiple layers together into a single finished product.
The project required a fabrication partner capable of delivering both dimensional precision and structural strength. Critical roller alignment had to be maintained across a large assembly, while the framework needed to remain reliable in a demanding manufacturing environment.
METFAB drew on its fabrication, machining, welding, and complex mechanical assembly capabilities to deliver a custom-engineered solution that became a critical component of the customer’s production operation.
- Application
- Continuous advanced-materials lamination
- Project Scope
- Engineering support through final assembly
- Critical Requirements
- Roller alignment & structural rigidity
02 / Customer challenge
Precision at scale. Without compromising rigidity.
The customer was developing a high-performance roll-to-roll process for laminating multiple layers of advanced materials. Its success depended on precise alignment and controlled tension throughout the system.
Even minor dimensional inaccuracies could negatively affect the finished product. Precision fabrication was therefore essential to the system’s performance and the consistency of the customer’s production process.
Seven requirements shaped the project
- Large overall dimensions: fabricate and assemble a substantial equipment structure.
- Tight roller alignment: maintain the required relationships between critical roller assemblies.
- Structural rigidity: prevent deflection during operation.
- Drive and support integration: accommodate multiple interconnected systems.
- Complex assembly: bring the structural and mechanical elements together accurately.
- An aggressive schedule: complete the project within the customer’s delivery requirements.
- Cosmetic and quality expectations: deliver workmanship and finish appropriate for the application.
03 / Engineering collaboration
Plan the fabrication. Protect the performance.
METFAB worked with the customer’s engineering team from the early stages of the project. Together, they reviewed fabrication requirements and refined the design for manufacturing.
This collaboration connected the customer’s functional requirements with the practical demands of machining, welding, inspection, and assembly.
Design for Manufacturability
Collaborative design reviews identified opportunities to simplify production while maintaining the system’s functional requirements. The resulting improvements reduced fabrication complexity, improved assembly efficiency, and shortened overall production time.
Structural planning and fabrication strategy
The framework supporting the roller assemblies received particular attention. It needed exceptional rigidity to maintain critical alignment tolerances and support repeatable process performance.
Five controls built into the fabrication plan
- Precision-machined mounting surfaces for the roller interfaces.
- Controlled weld sequencing within the structural fabrication process.
- Dimensional verification checkpoints to check critical requirements during production.
- Assembly fixture development to support the complex mechanical assembly.
- Final alignment verification procedures before completion.
04 / Manufacturing solution
One coordinated build. Multiple manufacturing capabilities.
